Calculate powder coating powder requirement and material cost from metal surface area, dry film thickness, powder density, transfer efficiency and powder price.
Calculation method
Coating volume
Coating volume = surface area × dry film thickness.
Theoretical powder mass
Theoretical deposited powder = coating volume × powder density.
Practical powder requirement
Practical sprayed powder is adjusted for transfer efficiency and usable overspray recovery.
Material cost
Estimated powder cost = practical fresh powder requirement × powder price per kilogram.
For accurate production estimates, use the powder manufacturer's technical data sheet for density and the actual transfer/recovery performance of your coating line.
Powder coating factors
- Film thickness: thicker coatings require more powder for the same surface area.
- Powder density: denser powder requires more mass for the same coating volume.
- Transfer efficiency: higher transfer efficiency reduces fresh powder required for the deposited coating.
- Overspray recovery: recovered powder can reduce fresh powder purchases where the powder system permits suitable reclaim.
- Part geometry: Faraday areas, corners, recesses and complex profiles can change real coating efficiency.
- Color changes: reclaim practices may be restricted when contamination or color separation is important.
The calculation estimates material consumption. It does not include labor, pretreatment, masking, compressed air, oven energy, booth operation, waste disposal or packaging.
Example calculation
100 m² at 75 µm
At 1.50 kg/L powder density, the theoretical deposited powder is approximately 11.25 kg.
70% transfer efficiency
With no recoverable overspray credited, fresh powder requirement is approximately 16.07 kg.
Powder price of USD 6/kg
Estimated powder material cost is approximately USD 96.43.
Frequently Asked Questions
How much powder coating powder do I need?
Enter the surface area, target dry film thickness, powder density and transfer efficiency. The calculator estimates the practical fresh powder requirement.
How does powder coating thickness affect consumption?
For the same area and powder density, a 100 µm coating requires approximately twice the deposited powder of a 50 µm coating.
What powder density should I use?
Use the powder manufacturer's stated density. The default value is only a general calculation starting point.
What is transfer efficiency?
It represents the fraction of sprayed powder that successfully becomes deposited on the workpiece.
Does reclaim powder reduce cost?
Potentially. If overspray can be recovered and reused appropriately, the amount of fresh powder purchased can be reduced.
Can this calculate powder coating cost?
Yes. Enter your powder purchase price in USD/kg to calculate estimated material cost.
Does this include powder wasted during color changes?
No. Color-change losses and cleaning waste should be added separately if they are significant for your production process.
Does this calculate the full powder coating job price?
No. It calculates powder material requirement and material cost. Labor, pretreatment, curing energy and other production expenses need separate estimates.
