Coverage Breakdown

Item Calculation Basis Estimated Quantity

How the MPI Coverage Estimate Works

The calculator first converts the entered surface area into square metres, then multiplies it by the number of parts and inspection passes.

Total inspection area = Area per part × Number of parts × Inspection passes

Consumable estimates are then calculated from the effective inspection area and the entered product coverage rate.

Base quantity = Total inspection area ÷ Coverage rate

Finally, the selected waste allowance is added to the theoretical quantity.

Required quantity = Base quantity × (1 + Waste % ÷ 100)

What Magnetic Particle Inspection Coverage Means

Magnetic particle inspection is used to locate surface and near-surface discontinuities in suitable ferromagnetic materials. Coverage planning considers the surface that must be inspected and the way the inspection is performed.

For batch work, the total area can become substantially larger than the area of an individual part. Multiple inspection passes can also increase the amount of surface treatment or consumable application required.

Why Inspection Passes Matter

Magnetic particle inspection may involve different magnetization arrangements or coverage directions depending on the component, equipment and approved inspection procedure.

This calculator treats each entered pass as an additional coverage requirement. It does not prescribe the number or direction of magnetization passes required for a particular component.

Consumable Categories

Magnetic particle suspension
The inspection medium containing magnetic particles. Actual concentration and application requirements depend on the inspection method and product.
Carrier / bath
A carrier liquid may be used with a particular magnetic particle system. Actual requirements depend on the selected product and inspection technique.
Cleaner
Used for surface preparation or removal of contaminants according to the applicable inspection procedure.

Coverage Rate Assumptions

The coverage rates in the calculator are user inputs rather than fixed industry requirements. Different products and application methods can have very different practical consumption rates.

For purchasing or production planning, use the manufacturer's technical information or measured shop consumption wherever available.

Waste and Application Losses

Actual consumable use can exceed theoretical coverage because of spray losses, overspray, wiping, drainage, residual material, equipment losses and operator technique.

The waste allowance provides a simple way to include an additional planning margin. It should be adjusted to suit the actual inspection environment.

Planning note: A waste percentage is not a quality or acceptance requirement. It is only an allowance for estimating material consumption.

Batch Inspection Planning

For repeated inspection of identical components, enter the inspection area for one part and the number of parts in the batch.

Batch area = Area per part × Number of parts

If more than one coverage pass is needed, the calculator multiplies the batch area by the entered number of passes.

Container Quantity Estimate

The calculator divides the estimated liquid requirement by the entered container size and rounds upward to provide a practical whole-container estimate.

Containers = Ceiling(Required quantity ÷ Container size)

Nominal package size does not necessarily equal usable inspection consumption. Residual product and application losses can affect actual usage.

Factors That Can Change Actual MPI Consumption

What This Calculator Does Not Determine

Those requirements depend on the applicable inspection procedure, material, equipment, governing standard and component-specific requirements.

Practical Uses

Inspection planning
Estimate preliminary consumable quantities before an MPI job.
Production batches
Scale inspection coverage across multiple components.
Purchasing
Estimate approximate whole-container requirements from planned coverage.
Job costing
Use the estimated consumable quantities as an input for preliminary job-cost calculations.

Frequently Asked Questions

What does this MPI coverage calculator estimate? It estimates inspection surface area and preliminary consumable quantities from the entered area, number of parts, passes, coverage rates and waste allowance.

Why are multiple passes included? Multiple passes can represent additional coverage requirements. The calculator does not determine how many magnetization directions are required.

Why include a waste allowance? Actual consumption can exceed theoretical coverage because of spray losses, wiping, residual material and application conditions.

Can I use this for a production batch? Yes. Enter the surface area of one part and the number of parts to estimate total batch coverage.

Are the coverage rates fixed industry values? No. Coverage rates are user inputs and should preferably come from the specific product's technical information or measured consumption.

Does the calculator determine whether an MPI inspection passes? No. It only estimates coverage and consumables. Inspection technique and acceptance criteria must follow the applicable procedure and standard.
